I plug in every day at work. When I first bought the car I bought a Rigid 12 ga cable at Home Depot. After a couple of weeks I noticed it was doing the same thing yours did, although I got scared and stopped using it quickly. I bought 10 ga cable and the ends and made my own extension cord, which I've been using almost a year and it shows no wear on the ends whatsoever. It cost about $70 bucks for the wire and the two end connectors.

The plain truth is that ANY cord with molded ends will probably fail eventually where the wires are crimped into the plug connectors. Crimped wires will eventually corrode. If you cut off the connectors and put on new heavy duty screw terminal ones and have tinned the wires before you assemble it, they will never get even warm.
If your so-called heavy duty molded end extension cord gets even a little warm at the connector, it will fail eventually.
